Common Mistakes in Sheet Metal Design

Most sheet metal cost overruns are not exotic. They come from a small set of recurring design mistakes. Fix these and parts quote faster and produce cleaner.

1. Bend radius smaller than material thickness

A safe inside bend radius is roughly equal to material thickness. Tighter radii crack mild steel and tear stainless. If your CAD bend is 0.5 mm on 2 mm steel, the supplier will silently use their default — breaking your tolerances.

2. No bend reliefs

A bend ending near an open edge tears the metal. Add a relief slot at least one material thickness wide and as deep as bend radius plus thickness.

3. Wrong K-factor

K-factor controls flat pattern length. Every press brake and die combination has a different value. Ask your supplier and use their K-factor before exporting DXF. A mismatch shifts every hole.

4. Holes too close to a bend

A hole within roughly 2.5x material thickness of a bend line will deform. Move the hole away, or accept secondary drilling after bending.

5. Holes too close to an edge

Standard rule: hole edge at least one material thickness from the part edge. Closer and the punch tears the material.

6. Too many different gauges

Every gauge change means a new sheet, a new tool setup and a new inspection cycle. If 1.5 mm and 2 mm parts can both be 2 mm, consolidate.

7. Tight tolerances on laser-cut features

Laser cutting routinely varies by ±0.1–0.2 mm depending on thickness. Specifying ±0.05 mm forces a machining secondary operation and doubles cost.

8. No bend table on the drawing

Every bend needs an angle, direction (up/down) and inside radius on the drawing. Without it, operators guess.

The cost effect

Each of these issues triggers rework, a machining secondary or hand fit-up. Clean sheet metal designs are often 30–50% cheaper than the same part designed without these rules.

Common mistakes

  • Using fillets instead of true sheet metal bends in CAD.
  • Forgetting to export the flat pattern as DXF.
  • Calling out paint or powder coat without masking notes for threads and bearing surfaces.

Frequently Asked Questions

What inside bend radius should I use?

Start with bend radius equal to material thickness for steel and aluminum. For thicker or harder materials, increase to 1.5x or 2x thickness.

Can I leave the K-factor at the SolidWorks default?

Only for early concepts. For production, get the K-factor from the supplier producing the part.

Do I need to model bend reliefs in CAD?

Yes. Modeling them lets you control size and location. If you leave it to the shop, you have no control over the result.
